5) How far does the Calibre BH-8500 header bolt throw into the strike?
The expanding bolt throws 5/8 inch upward, same as the BH-8600 and BH-8700 sets. That upward throw engages the header strike that ships with the set, so the strike prep has to be directly above the rod line in the header for the bolt to seat.
6) Do I need a flush bolt at the bottom too, or does the header bolt alone hold the inactive leaf?
The BH-8500 is a header bolt set only - the rod, guide and a strike in the header. It secures the top of the inactive leaf. If your opening needs the bottom held as well, that is a separate bottom bolt; it is not part of this set.
7) Can the header bolt be adjusted after it is installed, or do I have to get it exact the first time?
