1) Will a Greenlee DTAP1/4-20 drill/tap bit cut threads in 10 gauge sheet steel, or is that too thin to hold a thread?
The DTAP1/4-20 is rated for material up to 10 GA, so 10 gauge steel is the top of its range, not too thin. At 20 threads per inch you get roughly two full threads in 10 GA stock, which is enough for a 1/4-20 machine screw holding a panel, strap, or bracket. Thicker than 10 GA and you are past what this bit is rated to tap, so switch to a drill and a hand tap.
2) Can I use a drill/tap bit on an electrical enclosure, or will it only work on mild steel?
Mild steel, copper, brass, and aluminum are all in the rated material list for the DTAP1/4-20, which covers most enclosure and strut work: painted steel panelboards, aluminum weatherproof boxes, brass and copper bus. Stainless is not on that list, so do not plan on it for stainless boxes or hardware.
3) Do I need to drill a pilot hole first before using a 1/4-20 drill/tap bit?
No pilot hole. The bit drills, taps, and deburrs in one pass, and the leading end is a split point with web thinning so it bites where you put it instead of walking across the sheet. Center punching helps on slick painted panels but is not required.
4) What size fastener does the Greenlee DTAP1/4-20 thread for?
It taps a 1/4-20 NC thread, so it accepts standard 1/4-20 coarse machine screws and bolts, the size most panel, strut, and equipment-mounting hardware uses. If your drawing calls for 1/4-28 fine thread, this is the wrong bit.
5) Is a drill/tap bit better than a self-tapping screw for mounting equipment in a panel?
Different jobs. A self-tapper leaves you stuck with that screw and that screw only. Drilling and tapping a 1/4-20 NC hole with the DTAP1/4-20 gives you a real machine thread you can back a bolt out of and reuse, which is what you want for equipment that gets serviced or swapped. The tradeoff is that it is one hole at a time in material up to 10 GA, where self-tappers are faster in volume on thin sheet.
6) Will over-drilling with a drill/tap bit wreck the threads it just cut?
There is a back taper beyond the tap section specifically so the bit can run past depth without chewing up the thread it cut, plus a deburring and countersinking section past that taper which cleans the hole mouth on the same plunge. So one steady push through the sheet gives you a finished, deburred, threaded hole.
7) Is the Greenlee DTAP1/4-20 high speed steel or carbon steel?
Hardened high speed steel. That matters on the tapping half of the cut more than the drilling half, because the tap section is the part that stalls and heats in steel. Keep drill speed low and use cutting oil on mild steel and you will get a lot of holes out of one bit.
8) Can I run a drill/tap bit in a cordless drill, or does it need a drill press?
It is built as a power drill accessory and works in a standard cordless drill. Because it taps as well as drills, use a drill with a clutch or a low gear and keep the bit square to the sheet, the thread is cut on the same axis as the hole and a cocked bit cuts a crooked thread.
