1) I'm running 3/4 inch EMT into a handy box. Which Crouse-Hinds TP box takes 3/4 inch conduit on the sides?
Two of them: TP596 at 1-7/8 inch deep and TP606 at 2-1/8 inch deep, each with six 3/4 inch side knockouts. The 1/2 inch versions (TP592 and TP604) carry eight 1/2 inch side knockouts instead, so they won't take 3/4 inch EMT without a reducing fitting. Bottom knockouts are (3) 1/2 inch across the family, so if the 3/4 inch run has to come in through the bottom, you'd need a fitting there regardless.
2) How many conductors can I legally put in a 4 inch Crouse-Hinds handy box?
Box fill is decided by the cubic inch capacity, and these are marked: 10.3 cubic inch on the 1-1/2 inch deep body, 13 cubic inch on the 1-7/8 inch, and 14.5 cubic inch on the 2-1/8 inch. Work your fill calculation against that number per NEC Article 314.16, counting devices, grounds and clamps as well as conductors. The 14.5 cubic inch TP604 or TP606 is what you want when a device plus a couple of splices has to share the box.
3) Can I use a Crouse-Hinds TP steel utility box in a classified or hazardous area?
No. These steel utility boxes are rated for ordinary, non-hazardous locations only. For a Class I or Class II classified area you need a cast, explosionproof enclosure with threaded hubs, not a stamped steel handy box. Same goes for wet or outdoor exposure, where a gasketed weatherproof box is the correct call.
4) Will a standard single-gang device cover plate fit a Crouse-Hinds 4 inch by 2-1/8 inch utility box?
These are handy boxes, 4 inches long by 2-1/8 inches wide, and they take a utility box cover, not a standard single-gang wall plate. Handy box covers have the rounded corners and the two center screw holes that match the box; a flat single-gang plate for a plaster ring will not line up. Order the raised or flat handy box cover for the device you're mounting, switch, receptacle, or blank.
5) I'm surface mounting to a block wall in a mechanical room. Is a steel handy box the right choice?
That is exactly what a handy box is for. Steel construction, ordinary non-hazardous locations, surface mounted with conduit landing in the knockouts. At .41 lb it hangs off two anchors without any structural fuss. Common spots are utility rooms, equipment connection points and conduit terminations. If the room is damp or subject to washdown, go to a weatherproof enclosure instead.
6) What is the difference between Crouse-Hinds TP592 and TP596?
Same body, different knockouts. Both are 1-7/8 inch deep at 13 cubic inch. TP592 has eight 1/2 inch side knockouts; TP596 has six 3/4 inch side knockouts. Pick by the trade size of the conduit or connectors coming into the sides. Bottom knockouts are (3) 1/2 inch on both.
7) Can I standardize one handy box across an apartment portfolio for switch and receptacle replacements?
Standardizing on one depth works if you match it to your typical fill. For single device replacements with a couple of conductors, the 1-1/2 inch TP588 at 10.3 cubic inch is the compact choice. For buildings where boxes routinely carry a device plus splices, standardize on the 2-1/8 inch, 14.5 cubic inch body and you won't get caught short on fill. Then choose the side knockout size, 1/2 inch or 3/4 inch, to match whatever conduit your buildings already run.
