1) Is a taper tap the right one to start a new hole, or do I need a plug or bottoming tap?
A taper type tap like the 440CTTE is the one you start with. The lead chamfer is ground back over several threads, so it self-aligns in the drilled hole and cuts gradually, which matters on a thin panel or when you are tapping by hand with a T-handle. Use a plug tap for general through-hole work once threads are started, and a bottoming tap only when you need full threads to the bottom of a blind hole. For through holes in sheet metal boxes and brackets, the taper tap alone usually finishes the job.
2) Is the Metallics 440CTTE carbon steel or high speed steel?
It is carbon steel. Carbon steel taps cut mild steel, aluminum, brass and plastic fine at hand-tapping speeds, which is what this size is normally used for. If you are running the tap in a drill press or tapping stainless, step up to a high speed steel tap instead, as carbon steel loses its edge faster under heat.
3) What size hole do I drill before tapping 4-40?
A #43 drill is the standard tap drill for a 4-40 thread, giving roughly 75 percent thread engagement. Use a #42 if the material is tough or you want easier tapping with slightly less thread depth. The 440CTTE will not cut a usable thread in a hole drilled to the full #4 screw diameter.
4) Will the Metallics 440CTTE tap repair a stripped device screw hole in a steel outlet box?
It will chase and clean up a 4-40 hole, but it cannot rebuild metal that is already gone. If the existing threads are stripped out, tapping again with the same 4-40 size just re-cuts the same damaged diameter. In that case drill and tap up to the next size, or use a thread insert. Where the threads are only dirty, painted over, or slightly deformed, running this taper tap through restores them.
5) Do I need a tap wrench with the Metallics 440CTTE, or is it sold with one?
The tap ships on its own, one piece in a pouch, with no wrench or handle included. A 4-40 tap has a small square drive shank, so you need a small T-handle or pin-vise style tap wrench sized for it. Gripping a tap this fine in pliers or a chuck without proper support is how they get snapped off in the hole.
