1) Will a Thomas & Betts Form 7 conduit body work with Crouse-Hinds or Appleton covers I already have on site?
Yes. T&B Form 7 bodies and covers are interchangeable with Crouse-Hinds and Appleton Form 7 bodies and covers, so a Form 7 cover from either of those brands will land on the TB27CG-TB body, and the T&B cover will land on theirs. It is gray iron, zinc plated and then finished with epoxy powder coat, which is the triple-layer build T&B uses to hold off corrosion, and the gasket is included with the cover. That combination is what you specify for wet and corrosive exposure rather than a plain malleable iron body with no coating.
4) Why use a conduit body instead of just bending the conduit?
A conduit body gives you a 90 degree change of direction without a field bend, and more to the point it gives you a permanent access opening into the run. You pull conductors through it, you get back into it later for maintenance or a system change, and you can use it as a mounting outlet for a wiring device or a lighting fixture. On the T&B Form 7 the interior is smooth, so cable jacket and insulation do not get cut on a rough casting during the pull.
5) How much wire fill room does this Form 7 body give me?
The body is built with a flat back rather than a rounded one, which adds cubic inch capacity over a comparable rounded body. That is the practical difference when you are counting fill on a three or four conductor pull through a 3/4 inch run.
