1) What wire sizes do the Color Keyed two-way long barrel splice connectors cover?
The Color Keyed long barrel two-way splices run from #8 AWG through 500 kcmil. The full range is #8, #6, #4, #2, #1, 1/0, 2/0, 3/0, 4/0 AWG, then 250, 300, 350, 400 and 500 kcmil. Each size is its own part number, for example 54804 for #8 AWG and 54818 for 500 kcmil, so the splice has to be ordered to match the conductor you are joining. There is no single connector that covers a span of sizes.
2) Are these splice connectors insulated, or do I have to tape or sleeve them after crimping?
These are bare copper compression splices with no insulation on them, so the splice has to be insulated after crimping. Tape, heat shrink or a cold shrink sleeve over the barrel all work; the two-way design is specifically described as easy to insulate because the barrel is a plain straight tube with no wings or protrusions.
3) Will this copper splice work on aluminum conductors?
No. This is a copper-bodied splice intended for copper conductors. Joining aluminum cable, or going from aluminum to copper, calls for a connector rated for that metal (AL9CU or a bimetallic transition splice). Putting bare copper on aluminum invites galvanic corrosion at the joint.
4) Can I use a Color Keyed two-way splice on a 480V feeder, or is it only for low voltage?
Rated 600V, so a 277/480V feeder splice is within rating. For anything above 600V the insulation system you build over the splice is what carries the rating, not the connector itself. The copper barrel is the conductor path; voltage class comes from how you insulate it.
5) Should I use a compression splice or a mechanical set-screw connector for joining feeder conductors?
A compression splice like this one is crimped once with a die and stays put, giving a low-resistance joint and high pullout strength, which is why it is used on feeders, in pull boxes and on direct-buried or inaccessible runs where nobody will ever retorque a screw. A set-screw mechanical connector is the better choice when you want the joint to come apart again or you don't have a hydraulic crimper on site. Keep in mind this splice is sized per conductor, so you need the right barrel and the matching die.
6) What does the color coding on a Color Keyed splice actually tell me?

The long barrel gives more contact length along each conductor, which means more crimps per end, higher pullout strength and a lower-resistance joint that runs cooler under load.
